Polyurethane resin casts.
Time to get the Dremel out and carve out the insides so they fit together.

Much grinding and dust later and we have three bits of saddle. They'll not be glued together until they're painted two different blacks.
The rails are titanium welding rod. The best way of making something that looks like titanium is by using titanium.

Cross section through rim. Red bits are 1mm, yellow 0.8mm, purple 0.5mm. Green will be filler, much like the tyres were.

The rim layers getting laminated together.
The thin slots will be a guide for drilling spoke holes from the outside.
The 1mm rods through the layers make sure the spoke holes are lined up right, 16 in one layer, 16 in the other.
The bigger square cut outs correspond to matching bits inside the tyre casts to make sure the treads line up on either side.
