Any clever tips to remove the forks from the headset.

Is it just a matter of being brave with a rubber mallet or is there a trick I need to know before I break it ??

Or something stronger, with suitable protection all round obvs

Unfortunately if the steel bearing is both tired and bonded with the alu steerer, the force required might cause the bearing to come apart instead.
Not the end of the world .
Unless you are that bearing.
 
The very rubberiness of the rubber mallet prevents the kind of shock you might need to break the bond.

Of course the shock to break the bond has an equal and opposite shock at the point you're supporting the frame, so that needs careful protection too.

Should probably be dismantled and greased once a year.
